In this study, we investigate the effect of laser beam diameter on melt pool formation and solidification microstructures in Fe-3.4wt%Si alloys during Powder Bed Fusion (PBF). Recognizing the critical role of melt pool geometry in determining the mechanical and magnetic properties of Fe-Si alloys, our research focuses on how varying beam diameters (ranging from 100 to 200 micrometers) under a constant energy input of 0.8 J/mm influence these characteristics. We analyze different melt pool shapes and their formation mechanisms by calculating thermodynamic quantities dependent on beam diameters, such as normalized enthalpy and Peclet number. Through comparative analysis of samples with varying beam sizes, we provide insights into the solidification microstructures and propose additive manufacturing strategies to enhance the magnetic properties of Fe-Si alloy components, filling a significant research gap in the field of materials science and additive manufacturing.
