Soft Magnetic cores comprising Fe or Fe alloy powders isolated by insulation layers between powders exhibit excellent soft magnetic properties including high magnetic saturation value (Ms) and relatively low coercivity (Hc). However, due to high conductivity (σ) originated from metallic crystalline natures, iron loss of Fe or Fe alloy powder core significantly increases as applied frequency increases. In this paper, Fe-based amorphous powder core was prepared through spark plasma sintering for high frequency applications. Since plastic deformation of amorphous powders is very limited at room temperature, consolidation of powders was occurred at temperatures within supercooled liquid region of amorphous powders. By controlling spark plasma sintering parameters (i.e., pressure and thermal history) within supercooled liquid region of amorphous powders, cores with optimized soft magnetic properties and high density (ρ >95%) could be fabricated. The Fe-based amorphous core exhibited much lower iron loss and higher mechanical hardness than those of crystalline counterparts.
