The evolution of space technology requires advanced repair techniques for extended space missions. This study focuses on building a compact robotic cold spray additive manufacturing (CSAM), specifically integrating the spray mechanism as the end-of-arm tooling for on-orbit repairs. The use of a robotic arm enables the repair of freeform and near-net-shape components of damaged or worn-out spacecraft components in orbit. The particles are accelerated to high velocities to create a coating or build-up material without significant thermal input, thus preserving the integrity of substrate materials. Our approach addresses the limitations of traditional repair methods in microgravity environments by offering a versatile, efficient, and less resource-intensive solution. The integration of CSAM with robotic technology demonstrates significant potential in extending the life of spacecraft, reducing mission costs, and enhancing mission safety. This research delves into the mechanical properties of the deposits, ensuring the repaired structures can withstand the harsh conditions of space. By minimizing waste and maximizing the use of existing resources, CSAM contributes to the principles of a circular economy in space exploration.
